I haven't made any progress other than my engine is completely tore down.
Recently i've really be jonesing to rebuild it, but i'm hella nervous. I really don't trust myself to do it nor do I want to pay a local shop to do it.
I am in western colorado and was wondering if anyone would want to help me rebuild it, or possibly I ship them my tore down engine and they rebuild it for me. I'm also interested in possibly getting the jug (the part the piston fits into) fixed because where the exhaust connects to it, the screws are missing or the holes are stripped.
I'd also use skype to have someone help me rebuild it myself, or if someone is close, we could make a weekend out of it...
I'm really not sure what to ask or what to do, but i want to get this thing put back together and get riding.
I'm willing to spend a couple hundred bucks so if you all think its cheaper to get a new motor or whatever, that would be an option also.
I have all the parts and they are in decent condition (especially the bottom end, it was pretty nice IMO) but i need to buy a piston and a clutch bearing.
Just looking for suggestions as to what my best options are going to be. If my best option is just to put it back together myself, that's what i'll try to do but i'm worried that i'l get it all back together and then it wont work. not like I can test it half way through to make sure i'm doing it right.
the rest of the bike is sweet and ready to go. just my motor is tore down because of the blown piston.
What do you all suggest? Thank you for any help/advice. I'd pay to have it shipped and pay whatever you think is fair to rebuild the motor and possibly modify it to make it faster!
no better time to do that than now when its all tore down! the only damage is on the exhaust connection like I mentioned above, and at some point in its history the chain came off and blew the "chain guard" thing off and broke those 2 bolt holes also and there is some JB weld where the case was repaired in that area also. it didn't affect i when i was driving it before the piston blew though. so not sure that it matters.

I can take pics also, plus, what do you guys suggest I use to clean all the parts? just brake cleaner? I left it sitting on the ground and some bad wind came through the garage a... few ... times and covered the oily parts in dust and feathers (i have birds) etc. the bottom end was kept covered (the gears etc) so they are pretty clean.

Glad you found your way to the new site. I'm not sure how much you know about your bike but i promise you know 100x more than an mechanic from a local dealership or shop.
Get a manual, take your time, ask questions. You'll be able to rebuild her. Good luck! -

Derek, the old site was destroyed by Q.
He took his ball (domain name) and went home (told Skully to shut it down).
Same guys are here though, in addition to some guys that got banned in the process of Q's reign.
We're all getting along here too now that a big part of the tension is gone.
Enjoy the new site, your engine rebuild is going to be a lot easier than you think!

I think I have the manual printed out with my torn down motor, however, I remember it being good for tearing down the motor, but not putting it back together. Some of the angles of the pictures make it difficult to tell which way the gears go, what order to put things back on, etc etc.
I'll just have to stop being a chicken and just start putting it back together.
Hopefully i'll start tonight! Just need to do some spring cleaning in the garage to make room for the build!!!

Is it a clymer manual or a factory manual? The factory manual is much better imo.

I think its the factory manual. Doesn't say Clymer anywhere on it.
Doesn't look like any of the pages have gone missing either, which is a miracle in my garage. LOL. -

Take lots of pictures as you tear it down. That will help with rebuilding. -

Hello.
My rebuild has commenced and my first question is... how do you like up the Cam with the sliders when your putting it back together? are there lines somewhere you can line up i'm missing? And does this bike have 1 down 4 up? or 1 down 3 up? and how can you test whether or not its going in to neutral ? all of these tests can hopefully be done before you put the case halves back together?
I've tried to put it back together but i don't ever feel like its shifting gears like normal. any hints?

Kick the engine over without a spark plug and try the shifter.
The gears mesh better when they're rotating.
Also, you'll know if it's going into neutral by looking at the output shaft...if it's not rotating then it's obviously in neutralsuzukiquadracerhq -

use the shifter? lol. its still doesn't have the case back together...
I didn't mean "put it back together" as in, the engine was back togehter. I meant the 2 shafts with gears on them were in their spots and the Cam was in its spot and that's it.
Nothing I do makes the main output drive NOT spin, so I guess its not getting into neutral.
this is what I was afraid of with rebuilding this myself. the instructions for taking it apart are great, but putting it back together they are virtually non-existant.
Guess i'll just have to keep messing with it until it works, but nothing I do makes the output shaft not turn when I turn the gears. I can hit like 5 different "gears" i'm assuming and they all make the shaft turn and nothing I do makes it not spin.
perhaps I have the transmission gears in wrong. yet again something you guys cant really help me with because it would need to be seen and the instructions don't show or tell you what way the gears are supposed to be.
ugh. maybe next summer i'll have it put back together. trial and error on a engine rebuild is gonna be time intensive!

My first attempt at splitting my trx250r cases I had trouble to. Taking pictures of the removed assemblies in the cases helps.
I had to install everything inside the cases, then the clutch side in order to spin the crank and shift gears to watch the countershaft spin at different speeds to make sure it was together properly up shifting & downshifting numerous times. -

As I suspected using the gear shifter instead of just manually turning the cam made no difference. still no neutral.
Is there anyone on here that has done this before and can just say "here's how you line up the Cam for rebuilding". I'm fairly confident that the cam isn't lined up, or the transmission gears aren't in the proper order, or something isn't right, and the manual does nothing to help with any of these issues.
I'm going to need someone to skype with me, or find someone in Colorado that is close to help me. Me doing it by myself, then asking questions which are going to be impossible to understand what i'm asking w/out seeing it, isn't going to work.
do I have any options here? or is my only option to give to to a local suzuki dealer and hope they can figure it out.

Is that my problem? Does the clutch have to be in place and the crank shaft in place and half the gears on the clutch side put back on before neutral will work?
The main reason i'm asking these questions is for the lining up of the cam. I was under the impression,when i have the transmission gears (2 shafts full of gears and the cam and the spring in place, i'd be able to manually twist the transmission and watch it move through all the gears on the cam. LITERALLY watch the things move on the CAM (not have the 2nd half of the case put back on)
but maybe it doesn't work without the clutch parts/gears put back on?
I can hit 5 gears. i can push it all the way down (the gear shifter) then go up up up up and watch it shift gears.... but never can I hit neutral.
The Cam has a "star pattern" piece on the bottom which i'm assuming represents what gears are what. is the "broken star corner" where neutral is supposed to be? is there even a way to improperly put the Cam back into the 3 shifter things wrong? or is it a "if it fits, its right" type deal?
just this FIRST time i think I really need someone here to help me PHYSICALLY here (although skype would count i think) then everytime after this i'd be fine. I learn fast, but i dont know enough about these engines to be able to rebuild one from scratch without any knowledge and a manual that only shows you how to take it apart and has blurry black and white pictures LOL. -

I haven't torn apart a Zilla or 250 bottom ends yet so I'm no help... I can do trx250rs all day.

I'm hoping they can, but I understand that helping a noob rebuild a engine from scratch probably isn't the easist task one can understake.
I've posted on my local craigs list asking for help and i'll also contact the shops around town to see what prices they offer.
i want to ride this summer, not spend all summer failing to rebuild her
guess if it costs me 500 bucks then it is what it is

Quadster(mike) is in colorado and I think MileHi500(Ryan) also moved back there. Also Kent824 is from there although I don't think he has any QRs currently. I think he's near Boulder. Not sure were Mike and Ryan are located, there all good guys. Pm them on here they may be able to help you out.

i actually got it "pseudo" back together. i bolted 3 bolts to teh case, and am putting on everything else to see if it will shift normally when its put fully back together but i haven't "sealed" the crank cases yet. i'll tear it all back down and put it back together again after i learn how to do it.
had to order a key for the counterbalance shaft and a clutch bearing so i'm stalled till those arrive.
