I thought I had run into a random problem but this is no longer a random issue. On the 250 cylinder usually over the mag side I am seeing a pattern. There was a casting flaw. If you have cylinder like this it will not be easily oringed if you have a cool head. With a OEM head it can be done and I have a few big bore heads that may be able to correct for the flaw. Basically the oring will distort into this crevas and cause a leak . FYI
How or what is the best way to fix this? A big bore sleeve?

Hemi, yes that was what caused your leak.
Diablo, a heavy sleeve should fix it, but also keeping the oring out in to where I put the big bore oring will also. I have since changed how I do all stock heads to miss this spot. Cool heads standard domes force you to place the oring groove rite over the liner and cylinder interface, so a standard cool head can cause issues be sure to look carefully at cylinder deck before oringing. I have seen this gap from a few thousandths to a milimeter wide and up to 3 mm deep
Is it possible to cut the grooves into the deck like the 96+ rm engines are? Is there an advantage to cutting the head as opposed to the cylinder?

Voodoo, yes and no. I may be possible to oring some of them to correct for this but others are too deep and too wide from what Ive seen.
The advantage to oringing a head is that if something is Screwed up down the road a trip across the cyl deck and a fresh head takes care of it. If you oring the cylinder it can be more difficult fix later on and more expensive than just swapping a head out. If the cylinders were bigger at the outer diameter it would be better.
That is a shame that is the cylinder i just bought. O well looks like i will be using a head gasket instead of orings now
This is also a problem with some of the LT 500 cylinders. I have problably seen 10 to 15 cylinders with the void between the liner and the casting.
